Eventhough the cathodic Arc can effectively evaporate Aluminium but the macro-particles problem also tricky to get rid.
For me to deal with Al Macros, I bulit filters with magnetic field to control the plasma concentration.
With proper adjustment, not only the Macros reduce significantly but the operation in reactive mode become improved too.
IMHO, it is a must that you sholud use filter when evaporate Al with cathodic arc.
Al2O3 for tools coating?
I think today the doped TiAlN or nc-TiN/AlN may be of more interest to tools coater community than Al2O3.
Anyway, the TiAlN will have some Al react with O2 and become Al2O3 protective layer in cutting tools operation.
And there also some reports that there are some companies deveop theTiAlN+O for the top most layer of TiAlN. And this coating can withstand heat better than single layer TiAlN in high speed operation with out lubricant.
