Company Profile

The National Fertilizers Limited is a Govt. Of India Public Sector Undertaking under the Ministry of Fertilizers. The total turnover of the company is appx. Rs.2800 crores with a profit of Rs.40 crores. The company has four fertilizers plants strategically located in the farming belt of Punjab, Haryana and Madhya Pradesh. The company has strength of 6500 person.

The National Fertilizers Limited, Vijaipur, Madhya Pradesh plant has two streams of Ammonia plant of 1350 TPD & four streams of Urea plant of 1100 TPD. The Off-sites plants like ETP, PTP, DM Water & Cooling Towers, Bagging Plant and Captive Power Plant for power generation.

Urea-II plant is based on the Snam-Progetti’s design and has two streams of 1100 TPD for each Ammonia plant of 1350 TPD capacity designed on Haldor-Topsoe, Denmark technology.

The process is based on the natural gas feed. The auxiliaries like Boilers and Gas turbine Generators of 16 MW capacity ( 3 Nos.) are also working on natural gas feed.

Posted in Projects Division of NFL( A Govt. of India Undertaking ) for almost four years ( April’96 ~ April’2000 ) , for the augmentation of NFL Vijaipur Phase-II . Associated with project related activities like Interactions with consultants i.e. M/s Snamprogetti Italy, M/s. PDIL, India & Haldor Topsoe Denmark, Bid evaluation , Techno-Commercial discussions, Post order expediting, Erection-Commissioning, Post project closing of contractor’s bills and supplier’s orders & maintenance of the world class process control systems.
I have hands-on experience in the troubleshooting, repair, and maintenance and up keeping of the hardware and software of the following systems:

1) DCS system of Yokogawa , Japan , Model: Centum-XL,

2) Field - Mux system of. R.Stahl, Germany for all the open loops configuration along with hart compatibility for field transmitters,

3) Emergency shut down system of Hima, Germany. The system is operable on Profibus communication system for PLC to Plessy (operator stations). The operator stations are having Wizplc (wizfactory) software based on Win-NT.

4) Gas turbine generators having control system of Mark-IV and Mark-V of General Electric, USA. These are coupled with the generators of Alsthom, France and M/s. Thomson International, The Netherlands.

5) Data Manager-2000 machine monitoring system of M/s. Bently-Nevada, USA. This is combined along with 3300 series machine monitoring system of vibration, axial and temperature measurement of centrifugal compressors and pumps.

6) High pressure generating carbon dioxide gas centrifugal compressors , urea solution centrifugal pumps and high pressure generating ammonia reciprocating pumps along with their instrumentation for measurement and monitoring of their parameters.

7) Single loop programmable controllers of various makes like FOXBORO 200micro, Yamatake-Honeywell, and Yokogawa.

8) Small PLC’s like OMRON C-500.

I am well acquainted and have been using the software of latest Windows and Ms-Office Components like MS-Excel, MS-Access, MS-Word and Power Point Presentation.

Job Responsibilities

I was responsible, for the inventory planning and control, budget planning and control , maintenance of documentation for ISO9002 and training and development of the subordinates, Safety of equipment and personnel, of my section.

Troubleshooting, repair and maintenance of various measurement, monitoring and control loops having instrumentation like control valves (of M/s. Parcol, M/s. Instrumentation Ltd.) and analyzers like ammonia, urea and oxygen analyzers, various smart transmitters, turbine flow meters, leveltrols, CENTUM-XL DCS of Yokogawa and Emergency shut down system of Hima, Germany. Also, the complete planning and completion of annual maintenance shutdowns for the urea plants and captive power plants. In the Captive Power Plants the hot gas path inspection of the gas turbine generators are also undertaken the modifications for the safe operations and lower maintenance costs and inventories of instrumentation are suggested and undertaken.

I have been responsible for managing and completing successfully with in timeframe the erection and commissioning of Urea Plants, Captive Power Plant, Electronic Telephone Exchange of 600 lines and its network in the plant and township of 1500 houses, Plant Communication System during the years 1986-1987 and 1996-1997 respectively. This involved the erection and commissioning of the entire field and control room instrumentation required for the state of the art technology world class fertilizer plant.

I have been responsible for the smooth Y2K migration of complete NFL, Vijaipur unit. This involved the complete inventory making of the total digital microprocessor based equipment of all the departments like Instrumentation department, hospital, chemical laboratory for testing, Electrical department. The checking and finding suitable solutions with the vendors and implementation of the same. Also, getting the Third Party Certification, nominated by Govt. Of India. The complete plant of National Fertilizers Limited was declared Y2K problem free in Dec.’1999.

The NFL, Vijaipur Unit have been accredited with the ISO-9002 and ISO-14001, so I have been responsible in implementing and maintaining the records for the compliance of these for my section.

Achievements

1) The Emergency Shut Down System of M/s. HIMA,Germany installed for Urea and Ammonia plant at NFL,Vijaipur was having problem of colour visualisation. The hardware was to be replaced for changing the system to WIN-NT based from the OS/2 based. The parts integral for monitors and touch screens were made compatible for Pentium-4 based PC’s. The new Wizcon software was loaded on WIN-NT.
2) The modification for the Auto Drain System of high-pressure air compressor of M/s. Bauyer, Germany make was frequently damaging because of high operation cycle. The system’s modification was done and in-house solenoid valves of Indian make were used. This resulted in low maintenance and import substitution thereby saving of Rs. 3,00,000 per annum foreign currency.
3) The Urea plant’s Urea Reactor has CO2 inlet control valve which is having a cylinder actuator. It is very high-pressure valve and is used as an emergency shutoff valve for Urea reactor high pressure. The actuator has failed during one startup after short shut down. The control valve actuator was replaced during running of plant without removing the valve body from the line. This has saved the draining of Urea reactor which would have resulted in a loss of Rs. 2.0 Crores.
4) The Urea plant complete field and control room instrumentation was got erected and commissioned with in stipulated time period and budget.
5) The urea plant’s Urea reactor is a lined vessel and is very prone to damages and leakage through body. The weep-holes are provided by the manufacturer of the reactor. A weep-hole leakage detection online electronic, microprocessor based system was designed alongwith the leak detecting probes compatible with the reactors weepholes. The was got manufactured from the existing manufacturer , erected and commissioned at site and then put in use for continous online weephole leak detection for four nos. urea reactors very effectively.
6) Many annual shutdowns for Urea plant (1100 tons/ day X 2 streams), for Captive Power Plants having boiler of 40 ata 160 TPH steam generation in cogeneration mode with Gas Turbine Generators of 16MW (two streams), Hot Gas Path Inspection for GTG’s planned and executed with in stipulated time and resources very effectively.
7) The Y2K migration for the complete NFL, Vijapur Unit was planned, implemented, Third party audited and certified by Govt. agency, which included Two streams of Ammonia and Urea Plants, Offsite and Utilities Plants, Hospitals etc.

Professional Training

I had been trained on MARK-IV and MARK-V system of M/s. General Electric for gas turbine generators by M/s. Alsthom, France in India and by M/s. Thomassen International, The Netherlands in The Netherlands ( duration 4 weeks and 10 days respectively).

I had been trained for the DCS system Centum-XL of M/s. Yokogawa by M/s. Yokogawa in Bangalore (duration 15 days).

I had gained knowledge of Industrial Automation Information Technology, at M/s. NECON, Gurgaon, for SCADA, application and development using AFCON PCIM6.54, various electrical drives Telemechanique, ABB, Danfoss ( duration 2 months).
